Development of ToyotaS Electric and Hybrid Vehicle

Toyota has been developing various environmentally friendly vehicles to address global environmental concerns. In 1996, Toyota started to sell the battery powered "RAV4" electric vehicle, and introduced the "e-com" in 1997. Late last year, Toyota launched production of the world's first hybrid vehicle, the "PRIUS", doubling the fuel efficiency and drastically reducing the emission of carbon dioxide. Toyota is also conducting research in the area of fuel cell electric vehicles. This paper explains the electric systems of these vehicles, i.e., motor, inverter, Ni-MH battery and control. Some of the technical problems will also be discussed

The Development of Toyota Fantasy Print System

Recently, the demands of vehicle owners have become more diversified. This is particularly true in the paint appearance of the vehicle. Responding to these demands Toyota has developed an ink jet painting system, Toyota Fantasy Print System. This system can illustrate practically any picture which the customer desires. The system utilized a subtractive method of paint mixture which mixes or piles up these four permeable inks. The development of durable ink as well as equipment which can efficiently and effectively apply the ink onto the required contoured surface.

This paper describes development of a numerical simulation method for the FMVSS 201 testing. This method considers not only deformation but also fracture of plastic materials. a simplified calculation method for predicting the load during impact of absorbing plastic materials was introduced from the numerical simulation results. By applying this simplified calculator method trial and error in development would be reduced.

Material Consolidation for Automotive Interior and Exterior Parts through Development of a High Performance Material

Through a polymer design and precise morphology control, The Super Olefin Polymer, TSOP-1 and TSOP-5 were developed for the material consolidation of interior and exterior parts, respectively. Due to a good balance of TSOP performance, several conventional materials were consolidated into one material for each application. Accordingly, considerable amounts of weight reduction and cost savings have been obtained. In addition to the excellent recyclability of TSOP, the coated bumpers collected from the market were re-utilized through paint decomposition technology. The first dashboard construction, molded partially with foam-padded skin, was also realized. The current amount of TSOP used in a vehicle is about 30% of the total amount of plastic materials. Through the usage of TSOP, 70% of the material consolidation has been achieved.

The Development of Fluid for Small-Sized and Light Weight Viscous Coupling

For viscous couplings(VCs) as a driving force transmission system of vehicles, requirement of torque characteristics has been getting very stringent. Because the torque characteristics significantly affect four wheel drive vehicles' abilities such as traction performance and driving stability. Furthermore, the recent concerns on high fuel economy, low pollution and low cost require that design of VCs should be increasingly compact, light weighted and excellent in transmitted torque's stability. It is an easy way to increase viscosity of viscous coupling fluids(VCFs) for the compact design of the VC. But it might cause increase in heat load and wear of plates which resulted in degradation of the VCF. The degradation affects VCF's viscosity and impairs stability in torque transmission. Therefore it is indispensable to develop high viscosity VCF which is excellent in long-term viscosity's stability.

Method of Improving Side Impact Protection Performance by Induction Hardening of Body Reinforcement Compatibility Between Safety and Weight Reduction in Body Engineering

A technique for induction-hardening local portions of vehicle body reinforcements press-formed of thin sheet steel has been developed, with the aim of ensuring occupant safety in a side collision. This technique for increasing the tensile strength of sheet steel was practically applied to the front floor cross member and center pillar reinforcement. Owing to this method, the weight of body reinforcements can be decreased. New induction-hardening systems have also been developed for the present technique. One is an apparatus which allows induction-hardening a part with a three-dimensionally curved surface. Another is a straightening quench technique used to retain the same dimensional accuracy as the original press-formed part.

Development of the Hybrid/Battery ECU for the Toyota Hybrid System

For energy saving and global warming prevention, Toyota has developed Toyota Hybrid System (THS) for mass-produced passenger cars, which achieves drastic improvement in fuel efficiency and reduction in exhaust emissions compared to conventional gasoline engine cars. The THS has two motive power sources which engage depending on driving conditions. It's power is supplied either from an engine (controlled by the engine ECU) or an electric motor (controlled by the motor ECU) which is powered by a high-voltage battery (monitored by the battery ECU). These ECUs are controlled by a hybrid ECU. Each ECU has been developed with a fail-safe system in mind, to ensure driver safety in case of vehicle breakdowns. Among these ECUs, this paper reports particularly on the newly introduced ECUs: hybrid ECU and battery ECU. In the development of these ECUs, special attention was focused on fail-safe performance.

Silicon Nitride Turbocharger Rotor for High Performance Automotive Engines

Toyota Motor Corporation has mass-produced turbochargers with silicon nitride ceramic rotors since October, 1989. Those turbochargers have been introduced into Celica and MR-2 which are Toyota sporty-type passenger cars. The designing of ceramic rotor was carried out in order to ensure the strength and durability of the component as well as to obtain the same aerodynamic characteristics as in the metal rotor. A moment of inertia was reduced by 60% using ceramic rotor which improved turbocharger response. The ceramic rotor was joined to metal shaft by new method which compensated problems in both shrink fitting and active brazing methods. High temperature strength of silicon nitride material was improved by controlling the amount of sintering additives and sintering conditions. The ceramic injection moulding was employed to mass-produce rotors with complicated shape, applying optimun binder compositions and moulding conditions.

A New V-8 Engine for the LEXUS LS 400

A new 4.0 liter V8 engine, 1UZ-FE, has been developed for the luxury sedan, LEXUS LS400. The engine has 4 camshafts and 32 valves, and weighs only 195 kg (430 lbs) having many light alloy components and carefully designed configurations. The appropriate engine displacement and high technology adopted throughout from design to manufacturing process enable the LS400 to run powerfully with excellent fuel economy and a pleasant sounds. It develops 250HP at 5600 rpm and 260ft-lbs of torque at 4400 rpm, and its fuel economy figure, well exceeds the EPA's tax charge level of 22.5mpg. These figures have been achieved through the newest technologies applied to every part of the design, such as: Well studied intake and exhaust systems, centrally located spark plug in the TOYOTA original four-valve combustion chamber, which has a narrow valve including angle, and low friction components like aluminum alloy valve lifters and well balanced moving parts.

High Toughness Microalloyed Steels for Vital Automotive Parts

We developed new microalloyed steels, containing about 0.05% sulfur, which have excellent as hot-forged toughness even when forged at the temperatures of about 1300°C(2375°F). We also estimated the various properties of the new microalloy steel in the as hot-forged condition, comparing them to quench and tempered SAE1055 steel used in the front axle of a small truck. The results showed the new steel has improved yield strength, fatigue strength, absorbed impact energy and machinability over the SAE1055 steel.

Development of Printed-on Quarter Glass TV Antenna

This paper describes the development of printed-on quarter glass TV antenna using the improved simulation method. This method was based on the Wire-Grid Moment Method and have been newly improved to analyze the characteristics of printed-on glass antenna with making experimental and theoretical studies on the following RF characteristics of vehicular sheet glasses; (1) Relative dielectric constant, (2) Transmissivity, (3) Wave length reduction. Using this new method, the numerical solution of basic printed-on quarter glass TV antenna characteristics was closely agreed with measurement results. So that this new method has been put to useful one in analyzing and constructing the design concept of the newly developed printed-on glass TV antenna.
